How to Manufacture Toroidal Transformers?

Our toroidal transformers are precision-engineered through an 8-step manufacturing process, combining automated winding technology with skilled craftsmanship. Each unit undergoes rigorous testing to ensure reliable performance in demanding applications.

Core Preparation

Silicon steel cores are annealed and wrapped with polyester film insulation. Cores are precisely measured and secured on automated winding equipment for consistent tension control.

Primary Winding

Copper wire is threaded through the core center and wound uniformly around the inner bore. Automated winding machines ensure tight, non-overlapping turns with 1-3mm spacing between layers.

Secondary Winding

Secondary coils are wound using the same precision method as primary windings. Multiple taps or outputs are configured per customer specifications during this stage.

Insulation & Taping

Primary windings are secured with Mylar tape for electrical isolation. Polyester film layers provide additional protection between primary and secondary windings.

No-Load Testing

Every transformer undergoes electrical testing to verify voltage ratios, winding resistance, and insulation integrity. Units failing specifications are rejected at this stage.

06

Aging Testing

Undergoes a continuous 48-hour operational test in an aging chamber to verify its stable and reliable performance under fluctuating temperature and humidity conditions.  Pass vibration and shock resistance tests.

Final Assembly & QC

Mounting hardware is installed, and units receive final inspection for mechanical defects. Each transformer is labeled with specifications and test data before packaging.

Packaging

Select corrugated boxes made from pressure-resistant and moisture-proof materials,
paired with custom inner liners such as foam or EPE to secure products, minimize movement, and significantly reduce damage rates.

How to Install Toriodal Transformer ?

Installing a toroidal transformer requires careful attention to safety protocols and proper connection procedures. Follow these step-by-step instructions to ensure safe, reliable operation in your application.

Turn Off Main Power Supply

Safety first—always disconnect the main power supply before installation. Any voltage above 90V AC can cause serious injury or death. Verify power is off using a multimeter before proceeding.

Remove Existing Connections

If replacing an old transformer, disconnect all wiring from terminals. Use a flathead screwdriver to release spring-clip terminals or loosen screw terminals completely before removing the unit.

Ensure Adequate Ventilation

Mount the transformer in a location with sufficient airflow on all sides. Proper ventilation prevents overheating, ensuring maximum efficiency and extended service life—minimum 50mm clearance recommended.

Installation the DIN rail

For DIN rail mounting: Angle one end of the mounting clip onto the rail, then rotate downward until you hear a click. For bolt mounting: Use the center mounting bolt and rubber washers to secure the transformer firmly.

Connect Load Cables First

Start wiring from the load side (output), followed by AC input, then protective earth ground. Ensure all wires are fully inserted into terminal blocks to prevent loose connections and potential short circuits.

Verify Output Voltage

Some transformers feature DC voltage adjustment trimpots on the front panel. Always disconnect power before making adjustments to protect both equipment and personnel.

Establish Proper Ground Connection

Always install a three-prong grounded outlet for safety compliance. Proper grounding meets EMC standards, prevents electrical shock, and protects equipment from voltage surges.

Restore Power & Test Operation

Once all connections are secure, restore main power and monitor performance. Check output voltage, listen for abnormal noise, and verify the transformer runs cool. If issues arise, disconnect power immediately.

Isolation transformers break this direct ground connection. Power transfers through the transformer’s magnetic field, not a physical conductor.
